DARPA selects Intact Solutions to Advance Digital Twins for Resilient Mechanical Interfaces

"By combining automated physics-based simulation with variational tolerance analysis, we’re transforming how engineers approach interface design" - Vadim Shapiro, CTO of Intact Solutions

Madison, Wisconsin, December 9, 2025 – Intact Solutions announced today that it has received an award from the Defense Advanced Research Projects Agency (DARPA) to advance Digital Twins for Resilient Interfaces, enabling next-generation mechanical systems to adapt and perform under variable manufacturing and supply chain constraints.

Why It Matters

Resilient mechanical systems must continue to perform reliably despite manufacturing variations, tolerance changes, and changing production methods. Through advanced simulation and digital twin technology, engineers can predict and validate system behavior before physical parts are produced—ensuring performance without costly trial and error.

Ultimately, these Digital Twins will be constructed automatically, incorporating changing tolerances, real-world physics, and manufacturing constraints. This capability will allow rapid design exploration, redesign, optimization, and trade-off studies—critical for maintaining system readiness under disruptive supply chain scenarios.

DARPA Recognition and ERIS Marketplace

Intact Solutions was recognized among a competitive field of applicants to the ERIS Marketplace whose solutions demonstrated innovation and potential impact on DoD missions.

Intact’s Role and Objectives

Leveraging its proprietary meshfree simulation technology, Intact Solutions aims to extend its meshfree simulation technology to mechanical contacts in assemblies,  accounting for sensitivity analysis and GD&T tolerances at critical interfaces. This innovation eliminates traditional meshing bottlenecks, enabling faster, more scalable digital twin generation and tolerance-driven validation.

“By combining automated physics-based simulation with variational tolerance analysis, we’re transforming how engineers approach interface design,” said Vadim Shapiro, CTO of Intact Solutions. “Our goal is to make digital twins a real-time decision-making tool for resilience in aerospace, defense, and beyond.”
